The Swage
A swage is a shaped die used to form metal to a specific profile. A swage block — a heavy iron block with grooves, hemispheres, and channels cut into its faces and edges — sits on the shop floor or on the anvil stand. The smith places hot metal in the appropriate groove and hammers it home: a round bar becomes a half-round, a flat bar becomes a channel, a rod gains a shoulder or a taper. Top swages are handheld dies with a handle — placed on the workpiece and struck, they form the metal between the swage face and the anvil face. The metal has no choice about the result. It fills the shape it is driven into. The swage imposes geometry from the outside, and the metal remembers it.
Rotary swaging is the industrial descendant: a tube or rod is fed into a ring of reciprocating dies that hammer the workpiece from all sides simultaneously. The dies open and close thousands of times per minute, each stroke reducing the diameter by a fraction of a millimeter. The metal flows forward under radial compression, like toothpaste squeezed from the center. Fishing rods are tapered by rotary swaging. Rifle barrels are straightened and finished. Cable ends are reduced to fit connectors. Surgical needles are pointed. The process is cold — no forge, no heat — and the metal work-hardens as it is compressed, gaining strength in the same operation that gives it shape. The forming and the strengthening are the same event.
A swaged fitting is a metal sleeve compressed permanently onto wire rope. The wire passes through the sleeve, the sleeve is placed in a hydraulic press, and the dies crush the sleeve inward until it grips the wire by friction and mechanical interlock. Aircraft control cables, standing rigging on sailboats, and structural cables in buildings all terminate in swaged fittings. The connection cannot be inspected — the wire inside the sleeve is invisible after swaging. It cannot be removed without cutting. It cannot be adjusted or retensioned. The fitting was made by an irreversible deformation, and the joint's integrity depends on a process that happened once and can never be repeated. The connection is permanent because the metal was crushed, and there is no way to uncrush it.
Three swages: a smith's die, a rotary press, a cable fitting. Each forms metal by compressive force applied from the outside, driving the material into a shape it cannot leave. The swage is the tool of irreversible forming — unlike a clamp, which holds and releases, the swage changes the metal's shape permanently. What goes into the die does not come out the same. The forming is the commitment.
