The Bossing
Bossing is the technique of shaping sheet lead by working it cold with hardwood mallets called bossing sticks. Roofers and plumbers boss lead into the angles and curves of chimneys, dormers, valleys, and parapets — the places where one surface meets another and water needs to be turned. The lead is never cut to fit. It is pressed, stroked, and tapped until it conforms to the substrate beneath it: stone, brick, timber, whatever is already there. Each blow moves a small area of metal into closer contact with the surface. Cutting sheet lead to match a profile weakens it at the cut edge and invites cracking. Bossing strengthens the worked area by compressing the crystal structure of the metal. The tool is blunt. The material is soft. The result is a joint that water cannot enter.
Repoussé works sheet metal from behind. The piece is placed face-down on a pitch bowl — a hemisphere of warm pitch that yields under pressure like firm clay — and the metalsmith pushes the design up from the back using shaped punches and a hammer. The metal stretches where it is struck, rising into relief on the face side. Once the rough form is raised, the piece is turned over and the front is refined by chasing: driving detail punches into the surface to sharpen edges and deepen textures. The Statue of Liberty's copper skin was shaped by repoussé over large wooden forms, each panel hammered until the copper took the shape of the model and held it. The form was inside. The surface was outside. The hammer moved between them.
Panel beating shapes flat sheet metal into the compound curves of vehicle bodies. The coachbuilder works with a hammer on the outside and a dolly — a heavy, shaped block of steel — held behind the panel on the inside. The hammer strikes, the dolly absorbs and redirects force, and the metal moves between them. Stretching thins the metal and creates convexity. Shrinking compresses it and creates concavity. The English wheel — two rollers that the sheet passes between — produces long, sweeping curves. Aston Martin still hand-finishes aluminum body panels this way: a craftsman holds a panel against a buck, works it with hammer and dolly, offers it up, reads the surface with a palm, and returns to the places that are not yet right. The panel has no inside or outside until the beating decides.
Three ways to shape sheet metal: bossing with a mallet, raising with a punch, beating with a hammer and dolly. Each one moves metal by repeated contact — many small deformations that accumulate into a form. None of them cut. None of them remove material. The sheet is the same weight before and after; it has simply been persuaded, blow by blow, to occupy a different shape. The skill in each case is not force but patience — knowing where the next blow goes, how hard, and when to stop.
